We tried to connect with an ap with rssi -85
DD-wrt connected well and it stayed connected for 7 minutes
Openwrt 21824 10.3 unable to connect in same conditions
Openwrt downloaded from 10.3 directory connected sometimes but rarely and got disconnected
Openwrt 10.3.1 rc4 connected rarely for a 1sec or 2 then disconnected

madwifi has reached its End of Life. This is not bad news as madwifi had to rely on closed source HAL part. Development has stopped since last year. OpenWRT still maintains a port to recent kernels (2.6.37) though.

ath5k has replaced madwifi. It's fully open source and it's well maintained as it's in kernel. Personally I still use madwifi on various platforms (mips/x86) on latest trunk on 2.6.37/uClibc-0.9.32 and am quite happy.

You can perhaps try to test latest trunk/snapshots and see how this behaves for you.
